Yeah, I thought the differences between, say, Bombur (the fat one) and Kili (the one with the inexplicable 5-o'-clock shadow) were too big. The latter should have gotten at least a prosthetic nose (although he did have the big dwarf ears). It's mostly in his comparatively narrow face, Bofur and Thorin suffer from this

I think Saruman talks specifically about how he "created" the Uruk-Hai, having engineered them to be bigger, stronger, smarter than common Orcs. Not sure how he did it, would have to rewatch The Two Towers.
